Guwahati’s Balaji Books installs Heidelberg SX 74

Established in 2014, Balaji Books was solely into textbook printing, especially for government schools. However, according to Jyotishman Das of Bajaji Books, as textbook printing is a seasonal business, it resulted in a lopsided balance sheet with too much dependence on government agencies.

“After the purchase of the Heidelberg SX 74, we are doing general commercial work along with our seasonal government textbook work,” he said.

Das added that after the installation of the SX 74, the company has increased its production by almost 50% and has increased its turnover by 25%. The entire setup cost around Rs 3 crore.

The Balaji shopfloor also includes a two-colour web offset machine from King Offset, a four-colour sheetfed kit from Akiyama Bestech 32, and a two-colour HMT Soma 236. In post-press, it has folding and binding machines from Welbound and besides other India-made binding and cutting machines. The pre-press house contains Heidelberg Prinect, Kodak Trendsetter 400 CTP, Memory plate curer and others.

Das said while looking for a new printing machine, he was particularly interested in Komori 437 Lithrone. However, he finally decided that the SX 74 suited him more for the twin purpose of general commercial and book printing. “Especially, reliability and possible longer life cycle of the machine tilted the scale in favour of the Heidelberg,” he said.

Das said he went for a new printing press as he wanted to step beyond the textbook printing market and explore the emerging commercial market. So the investment decision depended on several things, including getting a new press and offering quality print service to our customers, he said.

“With the new machine, we have added a new segment to our press altogether and we are growing every day. In the eight months of doing commercial production, we have printed 74 lakh impressions. I hope by this financial year, we will hit the one crore impression target,” he said.

And Das has reasons to be optimistic. “The quality of our prints is the USP of our press. We strive to maintain this in the years to come,” he said.

How Galaxy Offset runs UV on its seven-colour Heidelberg

Vikas Gulati, director-production, Galaxy Offset, says four interdeck lamps are movable and the two at end of the press are fixed. “We can dry double black and solid colours with the configuration. The requirement of UV lamps entirely depends on jobs,” he says.

The company usually runs five lamps but have the option for six. “We can manage the percentage of intensity of UV lamps according to the job requirement. Colour variation could happen if the intensities of the UV lamps go here and there,” he adds.

According to Gulati, in India, the intensity of lamps is managed by the experience and technical knowhow of the production staff.

However, he adds that as the Heidelberg is equipped with advanced features, the company can get all the details by retrieving the saved job.

“Information about the entire dryer setting, on what intensity the particular lamp was drying, details of substrates, among others, are easily available. We always go for features that suit our requirements and innovation, not costing. If we consider costing, then it will be hard to opt for advanced features,” he said. Galaxy does 60% of its total production on metPET, and Gulati says UV is essential for such kind of jobs.

The Heidelberg runs exclusively on UV. “We take two changeovers in one month and it is for two shifts. This is to give rest to our rollers. If we run UV all the time and for a long run, it may create problems,” he says, adding, changeover from UV to conventional and conventional to UV takes around two-hours.

Galaxy uses combi blankets which print around 70,000 on UV and more than 1,00,000 sheets on non-UV.

“Our UV solution enables us to print on polycarbonate, PP, PVC and other advanced substrates. With UV, we print more than 12,000 sheets an hour and we can print at the speed of 15,000 impressions an hour,” Gulati says, adding, “We do not work more than 15% of our capacity for any customer.”

He agrees that UV is power-intensive. If you compare the power consumption of our machine configuration with UV (approximately 250kw) and non-UV (approximately 120 kw), it’s almost double.

Galaxy has a six-colour Heidelberg machine fitted with IST Metz.

This doesn’t mean that Galaxy is looking at LED UV as an alternative. “There are some issues with particular colour of inks and multiple substrates in LED UV. Cost of ink is also on the higher side. Since it is a new technology it will take few years to get fully developed. It indicates that there are things which are not suitable.

At the same time, in LED, the biggest advantage is longer lamp life,” he says.

Manesar-based Galaxy Offset is among the few printing companies which went for UV on its Heidelberg CD 102 LX seven-colour coater with extended delivery last year. The UV lamps and the entire UV system is manufactured by IST Metz and supplied along with the Heidelberg Press.

Installed at its production plant in Manesar, the seven-colour Heidelberg is equipped with six UV lamps (four interdeck and two at the end of the press).

The Hybrid shopfloor: Common post-press or bespoke finishing?

In last five years, the Indian print industry has shifted from one crossroad to another. A few years ago, we deliberated whether digital will replace offset. Today, commercial offset printers understand that offset has been and will remain the workhorse, but there are areas where digital can become more profitable.

While a significant number of print firms have complemented their offset print operations with digital machines, it’s only a matter of time when other shopfloors too will see digital equipment reserve a place beside the offset presses. But then what about post-press?

As one school of thought goes, it is pertinent to have a dedicated post-press line to finish digital output; post-press equipment designed for offset may not be fit the bill. If one subscribes to this theory, adding a digital press is equivalent to setting up a separate print shop altogether, which translates to significant capital expenditure in the era of thinning margins.

Economically speaking, hybrid shopfloors, which deploy both offset and digital setups, are much more comfortable running a common post-press line. The digital output just streamlines into the offset workflow.

According to Pratik Shah of Mumbai-based PrintStop, the devil is in the detail. He says it depends more on the process of finishing than the printing process.

PrintStop deploys seven digital engines, a mix of Konica Minolta, Ricoh and Xerox, in the pressroom. The post-press consists of manual and semi-automated machinery – a Polar guillotine, a Welbound single-clamp perfect binder, a Champion thermal lamination machine, semi-automatic wiro punching and closing machines, a Morgana creaser and a Duplo DC-645 slitter-cutter-creaser, plus a few other smaller machines.

Even though it’s a digital-only print firm, Shah argues that PrintStop’s operation resembles a hybrid set-up. “We do have considerably large volumes, which are outsourced to offset firms. And we do finish a lot of this work in-house. From this perspective, we do have a hybrid line.”

At PrintStop, virtually all the bindery gear is used for both offset and digital work, says Shah. For example, outsourced offset and digital print are both guillotined on the Polar and bound on Welbound machine.

“What is more important is the mindset of the binding personnel who will cut the jobs. Traditional offset setups have binders who can’t cut 5-10 sheets jobs all day. They are more used to running standard programmes and larger job runs. We use the same perfect binding machine as well as the same lamination machine,” adds Shah.

“What again is important is the sensitivity that if it’s digital even a single sheet wastage is not affordable. Considering this, if someone has a Muller Martini saddle stitcher, he would be better off not running digital jobs on it because of the wastage. He would either prefer to have a small manual foot operated saddle stitcher.”

“If you think having a separate post-press setup for digitally printed sheets will save you money, it’s a myth. If you have considerable digital work it is important to train the mindset of the operators. The same machines can do the job. But, it would always help to have some digital finishing machines like a Duplo or a Morgana where each sheet needs to be unique,” adds Shah.

Going for bespoke

Meanwhile, some businesses are investing in bespoke digital bindery gear. When New Delhi-based Royal Offset decided to venture into digital printing in May 2016, it invested in a Xerox Versant 2100 and a Duplo DC 646.

The ISO 9001:2008 certified plant is equipped with a full-fledged pre-press house and consumes around 100 plates per day. In the pressroom, the book printing company has a Komori LS429 and a Ryobi 924. Last year, it installed a Stahl paper folding machine and a Polar automatic paper cutting machine.

Vikas Arora (l): “The toner printed jobs need specialised finishing equipment to prevent cracking”

The owner, Vikas Arora, said offset and digital should be separate production lines entirely. “We see growth in short-runs,” he says, “The digital line complements offset and thus, we can offer books on demand to customers who need them. In the process, we are establishing ourselves as a complete solution provider for commercial and books printing.”

More than digital print, however, Arora believes finishing is an aspect that needs special attention. “Customers go to a digital printing facility because they need quick delivery, and if you do not have finishing equipment, then there is no benefit for customers. You will print fast but you will be stuck in finishing. So, a dedicated finishing kit is necessary,” he said.

Arora points out that the toner printed jobs need specialised equipment to prevent cracking on the edges during scoring and folding. “Sometimes, we pre-score the stock before we run it through the digital machines. In those scenarios, we’ll pre-score the stock and there’ll be no cracking, even if the colour goes right over the score.”

The Duplo DC 646, supplied by TechNova, slits, cuts, and creases both ways – horizontal and vertical, Arora finds it extremely effective with commercial digital work and the volumes relating to that.

Ajay Nagar of TechNova Imaging Systems, which supplies Duplo range of digital finishing machines in India, is a firm advocate of specialised post-press for digital and is sceptical about the efficacy of hybrid houses using dual-purpose bindery. He says, “There should be a dedicated finishing line for digital to handle different paper sizes, short-run jobs, and customised jobs, a wide range of applications and to serve print-on-demand. It is quite possible that all the digital jobs cannot be processed with the common post-press. Hence, having a separate finishing line works well. However, it also depends on the digital print volume. For an average of 400 sheets per day to be finished, a dedicated finishing setup is required and justifies the necessary investment.”

Embracing the challenges of digital print finishing

Market demand for short-runs, quick turnarounds, and variable data has driven more and more commercial printing set-ups to add digital printing capabilities. The process differences in digital printing and offset call for special attention when processing digitally printed sheets. Here’s what happens.

Offset inks versus dry toner: In the electrophotography-based digital presses powdered toner is fused onto the paper using heat and silicone fusing oil. Therefore, unlike offset process wherein the ink dries by absorption by the substrate, toner sits on the surface of the sheet. This difference can impact certain finishing processes. For example, the presence of fuser oil can cause issues with thermal laminating films, especially when you are laminating digitally printed solids. It cancompromisegluingandUV coating adhesion.

Static electricity: In the digital printing process, electromagnetic charges play a crucial role when toner powder is transferred from a charged drum to the paper. The resulting magnetic attraction manifests itself in the form of static cling, which can lead to sheets will stick to one another causing difficulty during feeding, collating and punching.

Paper: The paper used in digital printing is tweaked to allow for the proper fusing of toner. While uncoated and matte-finished papers will generally run fine, a gloss finish can cause toner to flake. This calls for special care during folding. It is recommended that digitally printed sheets must be scored prior to folding.

Toner cracking during folding can be influenced by the heat used in the fusing process. This paper tends to lose moisture due to the heat, leading to cracking. If the manpower is available, hand folding is recommended for smaller runs.

Saddle stitching is a popular binding option for many digital printing applications. It’s appropriate for thinner book projects such brochures and newsletters. One of the keys to the economy of stitching is its ability to be performed in-line with several ancillary functions. A post-press services provider that can gather sheets, stitch, fold and face trim inline will be able to offer the tight turnaround times that digital print applications demand.

Considering makeready

Offset finishing gear is generally designed to take care of large volumes of identical print but digital print runs are often not homogenous. Variable printing may require variable perfect binding with barcoding and several kinds of personalisation.

And then there are the makeready times, which are proficient for relatively longer runs of offset work running on conventional bindery kit. When a far shorter digital job is supposed to be processed on such machines, suddenly the makereadies are way too long. By contrast, a digital booklet maker can be set up in minutes.

At Akruti Offset, an offset-only operation, the run lengths have become shorter over the years and this necessitated that the firm added digital finishing machines to complement its raft of post-press equipment.

The Pune-based firm deploys a single-colour Heidelberg Sord, a four-colour KBA Rapida 74, and a four-colour plus coater Komori Lithrone S429, and in the post-press, it has a complete binding line with processes like lamination, spot UV, die-cutting, section sewing, and other machineries like Stahl folding machine, Sheridan automatic booklet maker, Welbound PUR perfect binder, Morgana Digifold, and Stago creasing machine.

“Digital finishing kits like Morgana, Stago and Sheridan enable my bindery to be flexible enough to quickly handle short-run, multiple jobs, even though printed on offset,” says Sahil Rao of Akruti.

Rao believes that a common post-press for a majority of the hybrid set-ups can work especially when you have short-run offset jobs. “You can combine most of the primary machines like the cutting machines or little robust automatic creasing and folding machines but when it comes to specialised finishing, I will advise having a separate line to get the most from your machines,” says Rao.

Akruti Offset specialises in corporate brochures, magazines, annual reports, and coffee-table books. When it comes to special treatments like spot UV, textured UV, foiling and most of the binding processes it’s always better to have a dedicated set-up for digitally printed sheets, recommends Rao. “It will surely save you some money in a long run if you consider the time and overheads like manpower, electricity, and wastage, etc.”

Rao argues that if you are having an offset folding machine which needs a lot of makeready time and need to run few sheets to get the fold at the desired location then it won’t be economical to do a digital job on such a machine as you will be wasting a lot of sheets during makeready.

“The makeready time for digital machines is negligible; you don’t need to constantly run the machine to get the best out of it. There is hardly any sheet wastage compared to offset-oriented machines. Since most of these machines are compact and easy to use, you can train your operator to use multiple machines.”

Nagar says, “A digital job has an average print impression of 20-25 sheets and each job is different. The offset post-press may not justify the running cost for such few impressions every time. Hence, having a digital post-press system will incur an initial capital cost, but the running cost will reduce and time will be saved.”

Nagar makes a valid point that it not only makes operational sense but also makes business sense. “The bespoke post-press will also complement the printer’s existing business line. His printing volume will increase due to faster turnaround. His customer retention will increase as he will provide ready finished product. And as he is using dedicated finishing line the results will be very accurate and precise.”

Is outsourcing an option?

It’s a fair question, whether outsourcing is an option.

Rao says, “I don’t think outsourcing post-press for digital is a better alternative. It does not save you any money since all your jobs have a very short run-length. The post-press plays a very crucial role today. It’s a risk to depend on someone else for this, as it can entirely ruin your job if not done properly.”

Nagar observes, “Outsourcing depends on many factors: the type of customer, location, kinds of jobs he processes, accuracy and precision expectation, does he control the entire process and most importantly what is the productivity that he delivers. If the print volumes are very less and one has more economical options available outside his door, then outsourcing is a good idea. But at the same time, you are hampering your growth.”

However, Sheth is sceptical of outsourcing as a digital finishing solution. “Outsourcing costs impact final print costs, affecting competitiveness. Having the capabilities in-house reduces turnaround times and cost.”

“It should be noted that the toner printed jobs need specialised equipment to prevent cracking. If you use traditional roller creasing, the toner will crack on the digitally printed media,” says Nagar. “In such cases, it is recommended to use good quality pressure creasing which uses male-female die technology like Duplo devices. While folding, the grain direction of the paper needs to be considered before creasing and folding.”

But in shops where finishing volumes fluctuate considerably, hybrid products such as the Morgana Pro range, which includes the DigiFold Pro and the DocuMaster Pro booklet maker, and Duplo’s DC 616 and DC 646 are capable of finishing both offset and digital products.

Hybrid businesses are generally after entry-level kit for digital because they have identified the need for specialised digital finishing but do not want to spend huge amounts on that side of their finishing.

Today, a wider range of digital finishing kits are available, and they are built with new functions for both offset and hybrid use. Print firms do not necessarily need to segregate offset and digital finishing but the key is to identify exactly which processes need digital-only finishing.

Simple solutions

Parag Shah of Hi-Tech Systems PFE, has supplied more than 1,600 print finishing machines to 750+ customers. Hi-Tech represents a host of finishing equipment manufacturers from Kisun, Bacciottini, Onglematic, Cyklos, Rhinotuff, and Opus among others.

Shah says, “There are a surprising number of digital printers opting for the flexibility, affordability and ease of use offered by manual and table-top machines. Take photo album specialist SRK Creative. It profitably deploys a range of simple machines from Hi-Tech’s stable including creasing machine, back-to-back pasting, UV coater, centre taping etc for its digitally printed products.”

It’s a similar story with the Hi-Tech’s other clients like Mumbai-based Laxmi Xerox, Indore-based Bahety Copy Centre, Jaipur’s Titu Thesis Center, Bengaluru’s Printo and Chennai’s Computer Prints among others.
“For certain jobs, instead of adding unnecessary automation with increased capital cost, it is easier and quicker to do it by using hand-fed equipment. You cannot find a better way to earn ROI.”

Case-study: Avantika Printers

New Delhi-based Avantika Printers has an all-inclusive digital printing set-up comprising of pre-press, digital printing, screen printing and post-press, while offset printing is outsourced. Avantika is one of the few print firms in India who have opted for finishing units that go inline with the digital printing machine.

Himanshu Pandey (in the photograph above), the second generation director at Avantika, believes that for certain kind of jobs you could save significantly on operational costs with these inline finishing units supplied by digital printing equipment manufacturers. Avantika has invested in an inline stapler on Canon C7010VP and a folding unit on Oce TDS 750.

Pandey explains, “We have a client who needs technical drawings of A0, A1, A2, and A3 size to be printed and folded in ISO standard A4 size with a hole punched and back tape pasted on it for insertion in a file folder. We print this job on Oce TDS 750 with inline folding unit. Using this machine our job time and operational cost reduced by 50% as compared to doing it on an offline folder.”

However, one can leverage the inline finishing units only for standard print jobs. There are certain limitations to it. Pandey says, “Suppose you go for a line that does stitching and cutting. Since these units have to be inline with the printing machines, they consume lot of space in your printroom but can do only limited type of jobs restricted by the attachments used on the machine. However, in the case of offline machines, one can invest in small or big equipment depending upon one’s capacity and do various kind of jobs not limited as standard inline solutions.

Three legends no more: Zelliot, Panicker and Neil O’Brien

Noted American scholar Dr Eleanor Zelliot, who wrote extensively on the Ambedkarite-Buddhist movement in India, passed away on 5 June at her home in Minnesota, USA. She was 89.

Zelliot retired as a professor from Carleton College in Northfield, Minnesota. Her first book Ambedkar’s World: The Making of Babasaheb and the Dalit Movement traces the workings of a caste society and the emergence of the Dalit movement in Maharashtra. This book, based on her doctorate work, is considered an essential document for researchers and students of the Dalit movement.

Many other books followed, including From Untouchable to Dalit: Essays on the Ambedkar Movement, The Experience of Hinduism: Essays on Religion in Maharashtra, Untouchable Saints: An Indian Phenomenon, and An Anthology of Dalit Literature, which she edited with Mulk Raj Anand.

Eminent theatre personality and lyricist Kavalam Narayana Panicker passed away on 26 June at the age of 88. He is mainly known for his Sanskrit dramas and for bringing a native style to the theatre in Malayalam.

Panicker wrote more than 26 Malayalam plays which were performed and published. These included, Madhyamavyayogam (1979), Kalidasa's Vikramorvasiyam (1981, 1996), Shakuntalam (1982), Karnabharam (1984, 2001), Bhasa's Uru Bhangam (1988), Swapnavasavadattam and Dootavakyam (1996). He was honoured with the third-highest civilian award Padma Bhushan in 2007.

Neil O’Brien, the chairman of the Council for Indian School Certificate Examinations (CISCE) and managing director of Oxford University Press in India passed away on 24 June. He was 82.

As a leader of the Anglo-Indian community, he was the president-in-chief of All-India Anglo-Indian Association and headed the Frank Anthony group of schools, besides being an eminent quizmaster, academic and former parliamentarian – and a master printer.

As Subhasis Ganguli recounts in his homage to O’Brien, “OUP was planning to bring out a general knowledge series authored by Neil O’Brien and his son Barry. The title had been finalised – Find Out. In the briefing, O’Brien opened the challenge to the creative and production team – “As the title is Find Out, the design should represent the spirit of the title and ideally, it has to be in colour.”

Ganguli adds, “It was a huge challenge to work out the costing and choosing the right partner. As colour textbook printing was not common at that point of time, it was not easy. Presses equipped with colour printing were not interested in textbooks. Also, the costing did not work. On the other hand, presses that printed textbooks were not capable of handling colour printing efficiently.”

Ganguli states, “There came O’Brien, with his out of box thinking. He guided his team from his office like a coach guiding his team in the field. At the same time, he was protective of his team. He always inquired about our food, and if we had any problems, he would try to sort them out in his own flamboyant fashion. So the team was charged to run an extra mile for him at any point of time.”

The team at PrintWeek India salutes all three legends. It is a massive void for our generation but hopefully their work will inspire many more for years to come.

RIP.

Preview to the first lesson at GBO’s Jumpstart 2016

The event, which brings together experts from the publishing, media, education, digital and creative industries, would explore questions such as where do the content creators stand in this paradigm to learn about what do children like? How do they learn? How do we get better outcomes in education? How content creators nurture a democracy of opportunity within the system which recognises the inherent diversity among children? What can we do to encourage madly creative content that delights and educates?

The event will bring together the creators – authors, illustrators, designers, publishers; disseminators – teachers, librarians and facilitators, with visionaries and innovators from the field of education for creating impactful learning content for children.

The time is ripe for creators of children’s books and media to understand the education landscape better since a large part of their work is reaching children via the school. New ways of learning and the increasing presence of digital media are changing classroom practices with varying degrees of success. This, according to GBO, starting conversations around education in the broadest sense is something that will benefit content creators and bring new ideas to the educationists.

Like every year, the event will be held at two locations, Delhi and Bengaluru. The two-day Delhi event has been scheduled for 2-3 August 2016 and the daylong event in Bengaluru is on 6 August 2016.

In its previous seven editions, Jumpstart has brought together over 140 speakers from 13 countries and 16 industries and has conducted 17 Masterclasses.

Innovation in education
The GBO has announced a sneak preview into the kick-starter session at Jumpstart 2016.

A survey of what children like to read for pleasure and why they exhibit certain preferences in the content space will form the backdrop of the tug of educational content at the forum. An author, an illustrator, a digital media expert, a teacher and a policy-maker will come together in compelling 10-minute talks followed by a moderated discussion to answer the following questions: What are the evolving pedagogies in classrooms and is the content moving in step with them? What are publishers doing differently in new ecosystems of learning? Are new products being designed differently? Has technology influenced design itself? Are new formats transforming content creation and delivery or not? And most importantly, are children learning better because of this?

The speakers include:

Ken Spillman, author
Ken Spillman is one of Australia’s most versatile and prolific authors, editors and critics of more than 35 books. Ken’s Jake series for younger readers has enjoyed remarkable success since 2009, and now appears in around a dozen countries. His adventure series, The Absolutely True Fantasies of Daydreamer Dev is also attracting many fans in India.

Florian Sochatzy, digital innovator
Florian Sochatzy is the CEO of the Institute for Digital Learning, Munich, Germany and coordinates all processes. His main interest is high quality digital learning media. The institute for digital learning develops, produces and integrates digital applications for learning in schools, museums and public places. At present, the work of the institute is focused on the development of multimedia textbooks (mBooks) for history classes.

Preminda Langar, educationist
Preminda Langar’s hallmark is developing a progressive curriculum with social responsibility and group work that goes hand-in-hand with academics. She was part of the core team that compiled the Shri Ram School Junior School Curriculum in 2004. In 2005, she won the Outstanding Educator, Gold Award in ‘Unsung Heroes No Longer’—an all-India competition conducted by the Rustom Irani Foundation, Mumbai. Preminda was actively involved in developing the pre-school curriculum for S Chand and for the Army Pre-Schools.

Amit Kaushik
Amit Kaushik, a qualified economist, has spent 20 years as a civil servant. He served as director of elementary education and helped in the roll out and implementation of Sarva Shiksha Abhiyan in addition to being responsible for India’s international commitments towards programmes like Education for All. Harish Jain of Nova Publication and Printers, a sister concern of Jalandhar-based Evergreen Publications, told PrintWeek India on 2 May 2016 that the fire brigade authorities are yet to hand over the gutted site to the company. Once the company gets back the site, it will demolish the existing structure and rebuild the facility.

Meanwhile, as a stopgap arrangement, the company has rented a 40,000 sq/ft space not far from the existing site. Jain said this facility would go operational in a month’s time. “We will begin our production with an India-made web offset press from Faridabad-based Rotta Print,” he said. This, however, does not mean that the company has left its customers in the lurch. Jain said despite the setback, Nova is doing its best to keep its promises to its clients. “Currently, we are printing all our jobs in our Jalandhar plant,” he said.

Jain said the fire has sent the company back to five years in terms of growth, adding, “We have lost everything we gained in the last three years.”

The fire at Nova’s 2.5-acre facility
According to eyewitnesses, the fire was so severe (due to the availability of combustible material within the facility) and it spread so quickly that by the time fire fighters reached the site, the blaze had engulfed the 2.5-acre facility completely. By the end of it, even the concrete building had turned to rubble.

A short circuit caused the fire at the packaging and commercial print production firm at around 3:45 am on 10 April. The workers present on the floor immediately tried to douse the fire, but due to the presence of paper and chemicals, the blaze soon went out of control. More than 100 water tankers were put into service and it took the fire brigade more than five hours to gain control of the situation.

An ISO-9001:2008, ISO-14001:2007, OHSAS-2008, FSC, SMETA/Prelims and BSCI social audit accredited company, Nova prints educational books, mono cartons, packaging boxes, commercial jobs, stationery items and also manufactures corrugated boxes. Around 1,200 workers serve the company in two shifts.

Loss in the upwards of Rs 1 billion
Industry insiders told PrintWeek India that the total amount of loss after the fire could be in the upwards of Rs 1 billion.

Consider this. It was a full-fledged print production company catering to both commercial, book printing and packaging printing. The cost of the fleet of machines it had, from pre- to post-press would go to the upwards of Rs 100 crore. All of it was destroyed in the fire. In terms of business, Nova was doing well. Thus, the facility was well stocked with paper and paperboard, ink and chemicals, all of which are expensive. Then there is the loss of daily business, including the job orders that were lost in the fire, the job orders Nova would fail to deliver after the fire and the job orders it would have received. Overall, it is a huge loss for the company as well as for the market, not to mention the loss of livelihood for the 12,000-odd workers who would remain jobless until Nova gets back to its feet soon.

	The plant that was
According to the information we have, the Nova plant had multiple printing presses.

In sheetfed, the company had a brand-new Heidelberg, four pre-owned eight-colour Manroland, four more four-colour presses, two two-colour and two mono printing presses. In web offset, the company had machines from The Printers House, NBG Printographic Machinery and Rotta Print.

In all, the entire fleet of sheetfed offset presses could produce six lakh impressions per day. It was 14 lakh impressions an hour for the web offset presses. The company had two heatset web offset printing presses as well.

In the pre-press set-up, Nova had three CTP systems.

The post-press department had the complete kit from Bobst die-cutter and folder-gluing machine, three-ply flute laminator, eight imported folding machines, four gathering machines, five stitching machines, ten perfect binding machines, two section sewing machines, 13 paper cutting machines, two creasing machines, six case-making machines, seven wiro spiral machines, and fully automatic exercise book machines, among others.

Nearly a month and a half after the devastating fire destroyed the production facility of the Nova Publication and Printers located at Faridabad in its entirety, including the machinery, raw material, even the infrastructure, on 10 April 2016, the company is limping back to count the losses and begin anew., Business

Options Multicolor: Augmenting efficiency, adding capacity

Options employs 28 people, and produces promotional material, such as brochures, catalogues, danglers, leaflets, coupons and books. The company runs two 12-hour shifts per day and provides commercial printing services to its corporate clients pan-India.

The new four-colour press was installed in March 2016 at the company’s Saifabad site. It fills in for the production gap formed when Options sold its five-colour Heidelberg MOV press February 2016.

Shovan Kumar Mazumdar of Options says, “We wanted to upgrade our existing infrastructure in order to bolster our productivity.”

The new Heidelberg will run at the speed of 15,000 sheets per hour, which is three times the speed with which it ran the older machine. In addition, it will also trim makeready times from 20 to 30 minutes to between three and five minutes depending on the complexity of the job, he said.

Options has also invested in a new Polar 115 cutting machine and is planning to buy an automatic die-cutting machine, as he sees a few packaging jobs coming its way few months down the line.

The print firm consumes 200 tonnes of paper per month, of which 90% is coated paper. The plate requirement is outsourced.

In 2015, Options installed Kodak Nexpress 3600 digital press in order to streamline its coupon production and cater to short-run bulk order jobs.

Mazumdar explains, “For the high-volume jobs in which the order quantity runs into lakhs of copies, but the number of SKUs is higher; the run per SKU is short. In order to cater to these jobs, we use Kodak Nexpress. It has also streamlined our coupon production, by enabling two-sided printing plus serialisation, barcodes and all variety of artworks in one go.”

Established in 2002, the 5,600 sq/ft plant is set up at Saifabad’s Samrat Complex and employs 28 people.

Steady growth for Karshak Art Printers

Karshak is a firm to watch out. A Jagan Mohan Reddy founded it in 1980. A self-made man, Reddy is engaged in the printing of books and bank stationery. His motto: “Make regular investments; fix the bottlenecks; plug the technology gaps; and chart on the growth path – because you can’t stand still in the business of printing.”

Reddy said, “The investment of Rs 8-crore in this new unit is to tap multi-colour book work for private publications.”

Therefore, at Karshak new investments are frequent. About seven years back, when Hyderabad was gaining a toehold in the textbook printing business, Karshak took the plunge into web offset printing with a single-colour Orient press and then in the next year, it invested in Orient 4i pneumatic fully loaded web press, a Newsweb 578 and a Prakash 508.

That’s how, today, its unit in Vidyanagar houses a strong taskforce of perfectors, multi-colour sheetfed presses and web offset presses (see factfile) and finishing equipment that churn out six tonnes of paper daily. In the pre-press division, the firm has two CTP platesetters – a Basysprint CTCP and an ECRM violet CTP – that serve the company’s monthly requirement of 12,700 plates.

According to Reddy, the book business will continue to bring in revenue for the next five years, but the volumes are taking a toll. For the future, Reddy is eyeing the packaging and corrugation market. He has invested in a platen punching machine. “Packaging is a different ball game. The dynamics are completely different from book printing. The punching machine is the first step to experiment with the new trade. Automation will come once we gain confidence, which we surely will,” says Reddy.

One-crore books per month

The availability of web presses, cheap labour and electricity, coupled with quality work, transparency in operations and more importantly, the printer’s tendency to meet deadlines, is what attracts business to the state.

The installation numbers are staggering. According to PrintWeek India survey, there are around 52 web offset presses in Telangana, majority of them in Hyderabad. The top educational publishers in Hyderabad are Arkbird Publications, Asia Book House, Bandla Publications, and Dachepalli Publishers.

Bandla Publications, which is a leading publisher of competition books, has recently installed two six clamp perfect binder and two three knife trimmers from Welbound. Ark Bird Publication, one of the major players on book printing segment of Andhra Pradesh, has installed six six-clamp, one three-knife trimmer and one Pickwel folding machine.

The Andhra Pradesh towns like Vijaywada, Guntur and Tenali together house more than 40 web presses catering to book printing work. The top educational publishers in Andhra Pradesh include Vikram Publishers, VGS Publishers, Deepti Publications, Shirdi Book Depot, and Sri Raghavendra Publishers among others. In the last one year, the bookbinding specialist Welbound Worldwide has installed 12 six-clamp and seven single-clamp perfect binding machines, and eight three-knife trimmers.

The Telangana Textbook Press, which employs more than 700 employees, has upgraded its facilities with three four-colour web offset presses and a four-colour sheetfed press, plus two six-clamp perfect binders and one three-knife trimmer from Welbound. With this, the government press can produce 1,000 tonnes of textbooks, which is around 8.5 lakh books depending on the number of pages, per month.

With all these installations, both the states put together produce around one-crore books per month.

Textbook printing is a seasonal tender-based business. Each order ranges from 60 tonnes to 300 tonnes of paper conversion. On an average, every book print firm manages to bag five orders every year. Besides this, there is work from private publications.

The potential is huge. Approximately, 12,000 tonnes worth of tenders are floated for textbooks up to Class XII. Plus, another 4,000 tonnes for adult education.

The reasons for this are many. One of the factors driving the publishing industry is that various state governments are shifting from mono-colour textbooks to multi-colour, contributing to the growth. The change in syllabus of some of the state governments also adds to the business.

It’s not an easy business though. In the current season, the volumes have taken a toll, complain every book printer that PrintWeek India met, as few state governments have decided to retain as high as 30% of textbook printing within the state. What ails a book printer more is that in order to be eligible for the tender the EMD (earnest money deposit) is as high as Rs 15-lakh and the print order that lands in ones bucket may be worth less than Rs 5-lakh. It also becomes extremely difficult when the tenders demand delivering the books at multiple locations. The local printer can quote a price at which it becomes impossible for someone from the other state to print and deliver the books.

In last few years, Hyderabad and its neighbouring towns have seen a steep increase in textbook printing factories serving various state governments, including Andhra Pradesh, Maharashtra, Karnataka, Tamil Nadu, Chhattisgarh, and so on., Business

Happy anniversary: How you can be the print equivalent of Leicester

But what's all this got to do with PrintWeek India's eighth anniversary issue.

	Well, three things.

1).12 days after that depressing game, PrintWeek India was launched in India. PrintWeek India's debut issue made its debut on 16 May 2008. Timed to coincide with Drupa 2008

2). FourFourTwo is a monthly football magazine whose publishers are Haymarket, the same as PrintWeek. There was talk of FourFourTwo in India. A magazine I would love to edit. The name doffs its masthead to a football formation of the same name. 4-4-2 is a standard formation of an English football game

3). Like a lot of young print CEOs around India, I have been following the beautiful game. And believing in Arthur Hopcraft's credo in The Football Man that "Sport can be cruel to men. Football can make a man even more ridiculous than drink can." Just look at how all the big humpty dumpty teams have come crashing down

And so, at a time when every mid-sized print firm is popping the question, what next - and where do we march from here? There are lessons from Leicester City's sensational Championship status. 5,000/1, the bookmakers said in 2015. Champions, we say now in 2016.

On this eighth anniversary of PrintWeek India, I have tried to glean eight simple lessons any print firm can adopt from this famous victory.

	1. Do you train? How do you train?

Leicester manager Claudio Ranieri says: "Poor training can lead to fatigue, poor development and lack of tactical familiarity. I find training at high intensity on team cohesion and fitness prepares my team."

He adds, "Set all your players to train individually on the role/position you expect them to play. The more familiar they are in the position you deploy them in, the better they will perform.

	2. Your staff members

Your accountant or shopfloor manager can make the difference so have the right person on the job. Look for good judging of supplier ability and client potential – this will increase the accuracy of your reports and ratings that help you judge role suitability in the tactics screen.

The buzz words for your staff should be: adaptability, determination, technical knowhow, market knowledge

	3 Mental muscles

All heads need to make a positive impact, and add another dimension. A typical football chart looks like this:

 Defending coach

 Tactical

 Defending

Make a similar chart for your team heads.

That is the only way you can be a Claudio Ranieri.

	4. What are your tactics

Keep your eyes open: watch the ops and pay heed to the statistics. One thing you can do is, watch your waste. Especially the waste associated with make-ready, startups, stops, tension upsets and splice as that will allow you to get a better idea of what your team does (or doesn't do) on the pitch and make changes accordingly.

You should also have a look at the post-job statistics and report card. For instance, you might notice that one of your production operators is tweaking too many ink keys, so you might want to restrict him.

Operating at the top level is all about creating top print jobs. Your opposition is doing it. Therefore you need to know what your opposition is doing and create an opportunity. It cannot be foul or a bad tackle. It has to be a tactic like a marketing strategy or a technical upgrade.

	5. Scout for talent

We can't all afford to buy Messi and Ronaldo, but how do you get the very best players cheap? Tap them young.

Look for young talent who you can blood in your company. If you know a few design and marketing schools, where these young people are graduating from, then you can sign them very cheaply.

You can look for talent from other sources. Sometimes a disruptive player like a Jamie Vardy can change the rules of the game.

Riyad Mahrez, the players’ player of the year, cost £400,000 when he arrived from Le Havre (whereas Manchester United are currently about to spend ten times that amount on a midfielder).

Sometimes producing a blade wrapper cover can be more uber kool than working for a Coke or a Pepsi.

	6. Who are the players in your team?

Printers can talk about machines all day long about it is time to start talking about your players and your operators.

For example, Kante Wee N'Golo is a fab defensive machine. Most interceptions, second-most tackles, most ball recoveries.

So? Who is the Kante on your production floor?

	He is your superstar.

	7. You back your team? Or your team backs you?

Alcoholism, gambling addiction, drugs, sex, excessive spending... football players have admitted to most vices in gory detail.

This is true about many workers of the shopfloor too.

Great managers and great coaches take care of all it; and ensure everyone stays together.

Leicester has shown us, it’s all about the team.

	Ques: What is a team?

Ans: A bunch of guys who are selfless, highly industrious, unbigheaded, romantically all-for-one-and-one-for-all, and prepared to scrap till the last minute of added time.

Does that describe your team at work??

	8. Don't give up, ever

Don’t give up if you lose a few games. Everyone loses a few games or a few clients.

Last year, Leicester was almost relegated. This year they are champions.

	This could be your story.

Remember: Print like football is hard and it’s designed to be played over a long period, not just the next hour.

Do dare to Dream the Dream.

You could be the print equivalent of Leicester next year. From the bottom of the pile to the top. From hell to glory.

And the whole world shall smile with you. If you are lucky, the brilliant Italian tenor, Andrea Bocelli will belt out the Nessun Dorma for you.

Four Heidelberg Anicolor installs in India

When PrintWeek India spoke to BH Srinivas of Usha Prints in Bengaluru, he said, he selected the press over conventional press because "the Anicolor reduced start-up waste by 90% and increased press capacity by 25%."

He added at his recently complete five-storey print factory, "The Anicolor has no inking zones, cutting make-ready times by up to 40, and only 10-20 start-up sheets are required, depending on the job, because it has fewer rollers than a conventional unit. The unit releases exactly the same amount of ink to the printing plate with each revolution for consistently smooth printing."

Temperature control and a chambered blade system speed up ink changes and reduce cleaning times.

[ Glimpses of PrintWeek India's visit to the Usha Print facility ]

At Vinayaga Screens, a commercial printer with a good share of walk-ins, L Ramanathan, managing director at the firm said, the Anicolor - installed last year - helps them compete with the digital print shops.

“The main USP of Anicolor, I would say, is the minimal make-ready time - one time a customer came to our print shop at closing time with an urgent requirement for a wedding event. I offered them coffee and by the time we were done, the job of 500 sheets was printed and delivered to them,” explained Ramanathan. “The online coating unit is a lucrative feature too, enabling jobs like POS posters, danglers, flyers can be delivered in shorter time to our customers,” he added.

[ Read how Vinayaga leverages the Heidelberg Anicolor plus coater investment ]

The same theme resonates with the Anicolor installed at Prakash Offset in 2014, which is poised to handle the medium run print jobs such as those with quantities ranging from 100 sheets onwards. PR Nayak’s nephew and partner at the firm, Anand Prabhu, said, “Being a commercial printer with offset and digital combi set-up, we feel that when a print run crosses 120-130 sheets, the economics are in favour of offset.”

[ Read what Prabhu says about his Anicolor investment ]

“Earlier we used to convert such short run jobs to offset and deliver them from our Baikampadi facility. However, this meant four to five hours of turnaround time. With Anicolor’s shorter make-ready times we are able to deliver the same job in 20 minutes,” added Prabhu.

Even in Chennai, Rajams Digital has demonstrated that litho has a place in the short-run digital market.

The press in Chennai offers a break-even point of "between 150 and 200 sheets" while offering fast makereadies of around three or four minutes."

This was evident at Usha Prints which has pulled off "a 29 set job in three hours thirty minutes on its secondhand Anicolor kit".

The LSC 629 fitted with a KHS-AI and host air base, was installed in February this year, by New Delhi-based Insight.

Hemang Shah, managing director at Vinayak said, “The 16,000sph press is a high-configured kit with features such as auto register, blanket and cylinder wash, plate loading and inking, among others. All this has helped us increase our production by one and half times and has also allowed our operators to concentrate on preparing the next job.”

Besides production, Shah said the features mentioned above has reduced wastages and labour cost, as well as deliver the perfect colour tones even during job shifts. “We are now running more efficiently and delivering quality output. We hope to add a crore or two to our present turnover of Rs 7-crore in this fiscal.”

Vinakay operates from a 18,000 sq/ft site in Rajkot and has an employee strength of 50, which includes sales staff.

Two Palghar firms adopt automation with Line O Matic Bolt RB104

Talking about the investment, Sanjay Nahar, partner, Reegal Industries, said, “The notebook industry in India is growing at 20% per annum and to be equipped to cater to the growing demand we invested in the machine in October 2016. This investment has doubled our capacity, which has resulted in an increased market share for us.”

Nahar added, “Earlier, with the semi-automatic machine, we required 60 people for the notebook making process. With this machine, the manpower requirement has reduced six people. In addition to this, the space required is lesser and the work-in-process inventory has gone down drastically.”

RB Bolt104 has a straight and smooth workflow for production with a centralised system and faster change adjustments. The machine can run up to a speed of 400m/min and has a printing width of 400mm to 1030mm and length of 290mm to 450mm.

Located in close proximity to Reegal, Parth Enterprise has Dinesh Shah at its helm. Shah said, "Line O Matic is a solid machine and the manpower required to operate the machine is very less."

Shah said, "We expect the return on our investment on this machine materialisng very soon. We run the machine at full capacity, especially during the peak season of notebook business, which is from January to June."

Today, Reegal converts around 35 tonnes of paper per day, of which, 16 tonnes is converted with Bolt RB104. Whereas Parth churns out 25,000-30,000 books on a monthly basis.

Established in 1997, Reegal Industries caters to the notebook industry in Maharashtra, which according to Nahar is a 700-crore market. The manufacturing facility is spread over 60,000sq/ft area. Whereas, Parth Enterprises has four manufacturing plant in Palghar and adjoining areas.
